Making a car body from polyurethane foam....

....yes, the stuff you use for cracks in your foundation and such.  Quality of the end product looks decent, IMO!

Do you know what a door ding do to that car any where on it? Paint will hide any thing wouldn't it. I will bet it gets great gas mileage being it is mostly foam.

Are these concept cars, or real driver vehicles?

They make a kit car . My friend Bruce got one.  He used an mg chassis, kabota diesel engine, and some kind of ford styrofoam body.  He tried to sell it to me for 1500 bucks in the early 80's.  Claimed it got 60 mpg. He was into fuel mileage heavy back then

So they're building up the shape with foam, and then laying something over it, right?

Yes. You can't get foam that smooth.

That car was built from a heavy Mercedes and only the added bosywork was foam.I used a 2 part foam for buiding up my custom AAR hood and then laying the fiberglass over it,works great as a mold as after you just grind it out.If you don`t go over it with fiberglass it would just be for show as it wouldn`t hold up very well at all.

At least as far as the foam I've used from serveral years ago, it may get powdery and brittle.
