:iagree:  high-speed grinder works great but you have to be very careful with it.  It cuts so fast that you can mess up a piece of metal very quickly.   :banghead:

Nice thing about using a plasma cutter is no heat, less warp age? You can literally hold the part in your bare hands and not get burnt. Lots of sparks though. Also it's much quicker, but that could be a bad thing too.
I don't have one of those cut off die grinders but a buddy has a plasma cutter I can borrow. ( not that they are expensive though?)

I've never used a plasma...So I can't really say.....When I think "plasma cutter" I think jagged burnt edges :dunno:

The cut off die grinder I pictured removes about a 1/16 of an inch of material, but it's a nice clean cut....I use masking tape as a guide....

TIP: Measure twice, cut once :smilielol:

plasma works great but with this thin material you need to make some kind of ruler / mould ( sorry... no clue what the proper english word is) to cut along and cut fast   :2cents:

Don't buy Powermaster , poor quality , a local rebuilder can build a better one , I have had Powermaster last less than 2 days , rebuilt can last years

Thanks for the heads up. What happens if you go slow?

Thanks for the heads up. What happens if you go slow?

Lot of slag/dross on the bottom side of your cut. The cut could angle as well ... though body panels are pretty thin so likely not in a detectable way.

 :iagree:

Slag and heat.  Angle won`t be a problem with thin material.  Just use some test material.  Cutting fast is really fast.... that`s why you need the mould. more speed is less heat so that would be a good thing. clean up the cutting edge before welding.

I think I'll use Alan's suggested method then. I'd rather slow and controlled .

I wish I had a plasma cutter but I end up die cutting metal and then use files and sandpaper to clean up the edges.

I'm the same way.  I would love to use a plasma cutter but I don't trust myself with it.  It's slow and controled for me.
