Thanks Matt! Is this my problem? The chunk is now out and the pinion was very loose, moves in and out nearly a 1/4 inch. Oil looks very clean and gear faces look great to me. Someone different will set it up this time.
What was going on in there while the pinion was that loose? How could it get that loose? No crush sleeve!

Sounds like it wasn't set up properly. Glad you got it figured out & hope there isn't any damage. If you just want some good (and very useful) info on Chrysler rear ends, go to www.bigblockdart.com and click on the 'tech reference' tab and you'll find all kind of useful info on the different type Chrysler rear differentials!

A 1/4" movement in the pinion? Jeezus! They may have used a crush sleeve eliminator, but maybe they couldn't figure out what those "big washers" were that came with it. If there's a stock car track nearby, go one night and get in the pits. Ask around for who's the best guy with a diff and you'll likely find a guy who'll do it right and inexpensively, too. For sure don't let the last guy touch it! Good luck

Problem solved! 5 shims were on top of the crush sleeve eliminator under the outer pinion bearing. Only 1 shim put back and that made it perfect. But theres more, the outer bearing was pressed on and got to tight to go all the way down. We hade to drive it off, emery clothed the seat area of the bearing until it fit. Tolerances set and ready for install. Thanks everyone for the help!
